Kurzfassung
Steigende Anforderungen an höhere Produktivität in der Fertigung führen zu komplexen Beanspruchungen von Werkzeugen wie Hartmetallen in der Zerspanung oder Warmarbeitsstählen für Ur- und Umformwerkzeuge. Dabei überlagern sich mechanische, chemische und thermische Belastungen. Hartstoffschichten wie Al₂O₃ verlängern durch ihre hohe Warmhärte, Oxidations- und Verschleißbeständigkeit die Standzeit von Werkzeugen und sind in der Zerspanung etabliert. Industriell erfolgt deren Abscheidung auf Zerspanwerkzeuge fast ausschließlich durch chemische Gasphasenabscheidung (CVD) bei Substrattemperaturen von Ts > 800 °C. Dies schränkt jedoch die Anwendung auf Warmarbeitsstählen ein. Die physikalische Gasphasenabscheidung (PVD) könnte eine Alternative bieten, scheitert jedoch bislang an der industriellen Umsetzung kristalliner Al₂O₃-Schichten. Gründe hierfür sind die prozessbedingte Targetvergiftung in sauerstoffhaltigen Prozessen sowie die Bildung überwiegend amorpher Phasen bei Ts < 700 °C. Diese Arbeit untersucht kristalline AlCrN/(Al,Cr)₂O₃-Hartstoffschichten mit hohem Aluminiumanteil xAl > 70 At.-% als potenzielle Lösung für Warmarbeitsstähle. Die Synthese erfolgt mittels High-Speed-PVD (HS-PVD), das sich durch reduzierte Empfindlichkeit gegenüber Targetvergiftung und stabile reaktive Prozesse sogar bei Ts > 800 °C auszeichnet, und sich somit als Alternative zu CVD-Al₂O₃ auf Hartmetallwerkzeugen anbietet. Das Leistungspotenzial wird anhand von AlCrN/(Al,Cr)₂O₃-beschichtetem X40CrMoV5-1-Stahl in Kontakt mit 100Cr6-Schmelze zur Bewertung der Diffusions- und Stahlanhaftung für Formwerkzeuge untersucht. Zudem wird beim Drehbearbeitung von C45+N mit Al₂O₃beschichteten WC-Co-Werkzeugen das Verschleißverhalten erforscht. Die Al₂O₃beschichteten Hartmetalle zeigen eine hohe Phasenstabilität bis T = 1.200 °C und deutliche Standzeiterhöhung, insbesondere beim Einsatz geeigneter nitridischer Haftvermittler wie TiAlN. Trotz thermisch induzierter Zugspannungen infolge hoher Substrattemperatur von Ts ≈ 850 °C können durch Prozessanpassungen Druckeigenspannungen in Al₂O₃-Beschichtungen erzielt werden, was gegenüber den typischen Zugeigenspannungen in CVD-Al₂O₃ für die Zerspanung vorteilhaft ist. Die Ergebnisse belegen das Potenzial von HS-PVD zur Herstellung oxidischer Hartstoffschichten für Hochtemperaturanwendungen wie das Ur- und Umformen von Stahl sowie zur Leistungssteigerung von Hartmetallen in der Zerspanung.

Increasing demand for higher productivity in manufacturing processes results in complex stress collectives on tools, such as cemented carbides used in cutting applications and hot work steels employed in primary shaping and forming operations. These tools experience a combination of mechanical, chemical, and thermal stresses. Hard coatings like Al₂O₃ are well-established in cutting applications due to their excellent hot hardness, oxidation, and wear resistance, which significantly extend tool life. Industrially, these coatings are almost exclusively deposited via chemical vapor deposition (CVD) at substrate temperatures above Ts > 800 °C, limiting their applicability on hot work steels due to thermal sensitivity. Moreover, industrial breakthroughs of Al₂O₃ coatings through Physical Vapor Deposition (PVD) techniques remain unresolved. Key challenges include target poisoning in oxygen-containing reactive processes and the predominance of amorphous phases in coatings synthesized at low substrate temperatures Ts < 700 °C. This work investigates crystalline AlCrN/(Al,Cr)₂O₃ hard coatings as a potential solution for hot work steels. The higher aluminum content xAl > 70 at.-% than previously analyzed in the state of the research, promotes higher thermal stability. The coatings are synthesized using High Speed PVD (HS-PVD), a technology characterized by reduced sensitivity to target poisoning and stable reactive processing even at Ts > 800 °C. Thus, it offers a promising alternative to CVD in cutting applications. The performance potential is evaluated through immersion tests of AlCrN/(Al,Cr)₂O₃ coated X40CrMoV5-1 steel in molten 100Cr6 steel, assessing diffusion and adhesion behavior relevant to forming tool applications. Furthermore, cutting performance of Al₂O₃ coated WC-Co tools at Ts ≈ 850 °C in turning operation of C45+N is studied. Using process parameter optimization Al₂O₃ coatings with compressive residual stresses are deposited by HS-PVD even at Ts ≈ 850 °C. These compressive stresses increase cutting performance over the tensile stresses usually found in CVD Al₂O₃. Al₂O₃ coated cemented carbides in this study reveal phase stability up to T = 1,200 °C, and significant increase in service life particularly when combined with nitride-based interlayers such as TiAlN in turning operations. The results demonstrate the potential of these oxide-based coatings synthesized by HS-PVD under high temperature conditions for manufacturing processes, including the hot forming of steels and as a possible alternative to CVD Al2O3 in enhancing the performance of cemented carbides in machining operations.
